Jerry,
The original NACA's were made the way you outlined. That is they were cut in
the top with the front remaining attached. Then the section was simply lowered
to the depth of the NACA cutout in the firewall. This was done by cutting
through the inner skin on the bottom of the ducts, inside the fuselage so the
curve was nice and gentle. The bottom of the ducts were then held in position and
the sides installed. The sides were cut from glass laid up on a sheet of
glass (not fiber glass---glass). This results in very smooth sides for the NACA's.
all of the various parts are then wedged into position using cut down paint
stirers while layups applied on the inside cure.
