I found copper flashing material (valleys on house roofs, etc), at the =
local hardware or Lowe's. It was about 0.10" thick and kinda soft so it =
was easy to make a buss from.

Your local ACE hardware store (or the equivalent) probably has a =
display from K&S Engineering of small brass & aluminum tubes, angles, =
and bars for hobby purposes. Just the ticket!

corrosion issue on aluminum. I know there is an issue of fatigue =
failure as well in wires, which wouldn't be in a buss.
Aluminum is at least a good conductor; resistance about 1.6 times =
that of copper. Brass, on the other hand, has resistance about 4 times =
that of copper. The 1/8" x =BD" copper I had I got from Aeroelectric; I =
was surprised to find that he is now selling .025 thick brass instead. =
In a =BD" width, that's equivalent to about a #15 wire. Seems pretty =
marginal for a buss with half dozen or more circuits running off. The =
copper was equal to about a #2 wire. 1/8" brass would be great - now =
where will I get that on Sunday. . . .=20
Who's selling copper buss?? I have some .040 wall copper pipe =
laying around. I could cut and flatten that. =BD" wide would be about a =
#7 wire. That would handle it.
If you DO decide to go with Aluminum, how about sending the Copper =
to me.=20

Sorry, Jim; no copper coming your way. I used most of what I had on =
ground busses. Considered the aluminum because I hate having to go =
show parts when I'm in the middle of a job.

Al,
Just the usual concerns with aluminum conductors. A little light =
corrosion in an aluminum connection has a lot of resistance, whereas a =
little light corrosion on copper adds only slight resistance. Extra =
resistance causes heat, which accelerates corrosion. A vicious circle. =
Therefore, you need to make extra certain you do what you can to prevent =
corrosion at the connections to an aluminum buss. Special coatings, =
etc. On balance, I don't think it's worth it - I'd get some more =
copper!
